so, my cousin's got a head scratcher with his Commander Max xt 1000r 2023.

he picked it up from an insurance auction after an engine burn, and he's replaced a ton of stuff, like wiring, covers, thermostat, fuel system, hoses, you name it.

he wanted me to help him and I checked it yesterday. It's running pretty good overall now, even with a low oil warning (he's got a new sensor on order for that).

however, I see that the coolant keeps boiling over in the expansion tank, spitting everything out and eventually causing it to run dry and overheat.

He hasn't even taken it off the street yet! He followed the manual to burp the system, but it just keeps pushing coolant out.

He's put like 3 gallons in (capacity is only 1.1), so it's mostly water at this point. No white smoke or milky oil, so probably not a head gasket.

Here's the weird part, the temps don't seem super high. The radiator hose to the rad is around 154F, return is 125F (with the fan on!), and the engine's hottest spot is only 210F.

It's boiling before the fan even kicks on sometimes, which is wild.
He's got a new rad cap and a coolant pressure tester on the way.

Besides those, is there anything else obvious we should be looking for here?

You either have a cooling system that's not holding pressure or you have a coolant flow restriction causing a localized hot spot in the engine. Your incoming pressure tester and new cap will help diagnose the 1st possibility. Given the machine's history of an engine burn, I would also suggest you check the water pump impeller for damage and remove the main radiator hoses to inspect them internally for any melting or blockages.
